Ford Fusion Energi maintenance: the schedule, the costs, the traps

A midsize sedan (plug-in hybrid) with a phev powertrain. Below: the service intervals with real cost ranges, the repairs Fusion Energi owners actually report, and when a fleet operator would sell. Same data Carlyle uses to score fleet buys.

Service schedule

What it needs, and what that runs

IntervalServiceTypical cost
10,000 mi / 12 moSynthetic-blend oil + filter (2.0L Atkinson engine still requires oil); tire rotation; multipoint & brake inspection; cabin filter check$90-$160
20,000 miEngine air filter; cabin air filter replacement$80-$150
30,000 mi / 36 moBrake fluid flush; inspect eCVT hybrid transaxle$110-$190
100,000 miSpark plugs; engine + inverter/HV-battery loop coolant change; hybrid transaxle (eCVT) fluid$400-$800

Known repair windows

What Fusion Energi owners actually run into

Mileage ranges where these repairs typically show up. Buying above a window is not automatically a pass - it just needs to be priced in.

HV battery / BECM overheat (recall 23S33/19S45)

high severity

40,000-120,000 mi · $0 under recall; $4,000-$8,000 out of warranty

Battery Energy Control Module can be damaged by excess voltage causing power loss or trunk fire; recall replaces HV battery + BECM

12V auxiliary battery premature failure

medium severity

30,000-70,000 mi · $200-$350

HV system must maintain 12V; parasitic drain and no-start complaints common

Hybrid brake actuator / regen-blend hesitation

medium severity

60,000-120,000 mi · $700-$1,600

Often resolved by software; actuator replacement is costly

Coolant pump / degas bottle leak (HV loops)

medium severity

70,000-120,000 mi · $300-$700

Multiple cooling loops (engine, inverter, battery)

Operator notes

Discontinued after 2020 (Fusion line ended). ~9 kWh Li-ion pack, ~26 mi electric range; oil changes STILL required for the gas engine. Timing chain (no belt). Regen braking makes friction brakes last well past 100k, but calipers can seize from disuse. FWD only (no PTU). Schedule basis: Ford Intelligent Oil-Life Monitor, ~10k normal / 5k severe.

When the smart money sells

On fleet math, a phev Fusion Energi retires around 150,000 miles - but the exit window opens earlier here: HV battery / BECM overheat (recall 23S33/19S45) risk window ($0 under recall; $4,000-$8,000 out of warranty) opens ~40,000 mi.
